I saw a production of The Drowsy Chaperone where the cast had a full chorus. I heard that the show usually uses only about a dozen people. Has anyone here done or seen a production that added a chorus?

Yes. They were used as servents, newspaper reporters, "monkeys on a pedestal", and airplane pilots. I'd estimate about 5 extra people than are typically used for the show.
